New from the surge test section: The Stator Testing System S 1800 of SPS electronic!

Stators of electric motors must be subjected to an intensive test in production. Only then the stator with the rotor is assembled to an electric motor. Electric drives are produced in large numbers every day worldwide. Here the 3-phase motor prevails in all performance classes. With the help of modern electronics the drives can be powered and controlled. Due to the power electronics the requirements in testing technology have increase significantly. The digital electronics do not produce a complete sine wave and therefore charges the insulation additionally. Apart from the usual high voltage measurement / insulation test therefore also a surge test and a partial discharge measurement (PD) are required.

Complex measurement systems for electric motors, stators and rotors must have a standard PC with standard software in WINDOWS technology. Also for the various measurement / test methods standard components have to be used. For integrated systems the supply of spare parts is difficult and a calibration often impossible. Since it is operated with high voltages and currents suitable cables, socket connectors and relays must be used. Since the workplace design is always customized the interface of the test voltage to the test system must be performed with high voltage / high current connectors. Then all options are open and it is still possible to convert the test system from manual assembly to fully automatic operation.

On this basis SPS electronic has developed the stator test system S 1800. It consists of standard test plug-ins for the various test and measurement tasks. The standard PC is connected to the individual components only via a LAN interface. This way a replacement of the short-lived PC technology is possible at any time and at low cost. Depending on the request of the customer the PC or laptop can be integrated into the system cabinet or set up separately. The same applies to the monitor and the keyboard. Accessories such as barcode reader, printer, label printer etc. can be connected just like any other standard PC. The concept is of course network-compatible and can read from the server the test parameters as well as the test results or store them there. Also the connection to the company software (e.g. SAP) is possible at any time. The interfaces to the DUT are high voltage connectors. From here customer-specific work station designs are possible in all variants. Even later the work station can be changed or automated. From the connection of the DUT with free cable-ends via conventional test hoods, with safety curtain protected test cages up to tandem test hoods all options are easily realisable. For the direct connection to the DUT various Kelvin terminals or DUT-specific adapters are available.

New from the eMobility section: The Pedelec Test System P 4000 of SPS electronic!

EOL Pedelec motor function test system for E-bikes with complete programming. Among others, there are speedometer, rear and main lights simulated on the motors.

TASK
Required was the possibility to carry out a fully automatic complete function test of e-bike motors including communication and programming. The load simulation is to be made via a frequency controlled synchronous motor with a very accurate measurement resolution of the torques and number of revolutions to detect the smallest friction torques in the planetary gear of the DUT. In addition, the technology has to be installed in the production with minimum space requirements in a compact unit (including belt connection).

SOLUTION
On the basis of the test specifications and development documents a flexible divided concept of the test devices and the mechanical contacting was selected. The system consists of a 19“ mobile ESD test cabinet and a mobile adapter with belt connection. The adapter is docked to the test cabinet via a modular plug-in system. Thus, it is possible to operate the test cabinet with different adapters.
The mechanical contacting is made fully automatically via an integrated control of all actuators in the adapter. For maintenance purposes all actuators can be controlled via a touch panel. Individual movements as well as complete sequences of the contacting can be run. The regulation of the load machine was carried out as a dynamic PID control circuit with a torque measuring shaft.

New from the eMobility section: The Electric Motor Test System E 4000 of SPS electronic!

Test system for inverters and 3-phase asynchronous motors of mild hybrids under environmental conditions.

TASK
Electric motors of mild hybrid vehicles shall be tested under conditions as close to reality as possible. Besides different static and dynamic function tests, the 3-phase asynchronous motor, as well as the inverter, shall be cooled down to -20 °C and heated up to +70 °C afterwards. Thus, the demands on motors that can occur during operation of an electric / hybrid vehicle are simulated. The test system is to be used in the analysis for persistent tests which are not possible in production due to short cycle times.

SOLUTION
To be able to test the motor, inverter and the end product (motor + inverter) separately, three single test stations were developed and combined in one compact system.

>> Motor station <<
The inserted motor is operated by a 48 V inverter at different load-points and tested. The carried out tests include voltage measurement, current measurement up to max. 500 A, COS-Phi calculation (ratio between reactive power Q and apparent power S), performance calculation and the locked-rotor test. During this test, the rotor is blocked with the help of a servo motor and a low voltage is applied to determine the short-circuit current of the motor.

>> Inverter station <<
The inverter is connected to a motor simulation as well as to the cooling cycle of the system for the first time. Besides a voltage and current measurement up to max. 400 A, the performance and the correct communication of the CAN interface are tested.

>> Complete system station <<
The DUT (inverter + motor) is connected to the 48 V supply and the cooling cycle. A load machine is connected to a pulley wheel and the complete test proceeds fully automatically. During testing and in addition to the load tests, an environment simulation is carried out where the DUT is cooled down to -20 °C and heated up to +70 °C afterwards. Thus, the DUT is tested under conditions as close to reality as possible. An automatic discharge per software at the end of the test guarantees the personnel’s security.
